Is KL to Phuket the whole trip? i.e. you've got 3 weeks to do it?
I'd do something like this which takes in additional islands:
KL to Penang
Penang to Langkawi
Langkawi to ko Lipe (thailand)
Ko Lipe to Ko Lanta or Ko Phi Phi
Lanta/Phi Phi to Phuket
You could also visit the Cameron Highlands near KL.

Hi G
Thats not a lot of week to do it. You have very little option, or else you could do a wonderful trip as sugested by idreamofdurian.
Sugest KL- Penang. Few days at Penang. Fly to Phuket. Then boat ride to Phi Phi. After Phi Phi you need to get to mainland through Krabi. From then either fly or bus to Samui. Thats as much you can do.
happy holidays

Well, you could do the original itinerary I suggested in 2 weeks. If you're mainly interested in beaches it'd be a great trip.
Since you're going to Ko Phi Phi in week 3, you could do this in 2 weeks:
Kuala Lumpur to Cameron Highlands(by bus)
Cameron Highlands to Penang (bus)
Penang to Langkawi (ferry)
Langkawi to Satun, Thailand: (ferry)
Satun to Phuket (bus)

I did this trip last year with my boyfriend, but didn't do so many stops along the way as have been suggested above.
We got a night train from KL- Hat Yai , which saved on accommodation costs for the night as well as time, then the same day got a bus from Hat Yai to Krabi which took about 5 hours. Although this was a lot of travelling, I prefer to cover a lot of distance in one go rather than doing a little bit of travelling often, simply because a)I get quite travel sick and therefore each journey is exhausting and b)I prefer to be able to settle in to a place for a few days rather than have to get a train or a bus every other day! We stayed in Krabi for a few days, then got a boat to Koh Lanta where we stayed 2 nights, then to Phi Phi for a few days then to Phuket. If you like doing lots of little stops then obviously this itinerary wouldn't be suited to you, but if you would rather get the biggest journey over with in a day and then be able to relax around the southern islands then I'd definitely recommend it!
Hope this helps!
