Just wondering what the best way to get from Kanchanaburi to Chumpton would be and how long it takes? If it's a long journey is it possible to get an overnight bus? What are the approx. costs? Iam wanting to arrive at Chumpton in the morning to catch a ferry to Kao Tao.

The best shortcut I know from Kanchanaburi to Chumphon is to catch a bus from Kanchanaburi to Ratchaburi and then connect from there. Sorry, but I don't have any more details for you on how long that might take, etc.
You could catch a train or a bus from Ratchaburi to Chumphon. It seems like the trains arrive in Chumphon really early in the morning, like between 2 am and 5 am. That doesn't appeal to me, but it might exactly fit what you want to do.
I recall one other posting saying that you could even take the train from Kanchanaburi halfway back to Bangkok, then connect on an overnight train to Chumphon. I bet any travel agent will be able to sort this out for you once you arrive in Thailand.
Sorry that I don't have much concrete info to offer, but nobody else was posting so wanted to try and help a little anyway. Cheers.
While you could take the short-cut as described by exacto, if you head back to Bangkok aiming to arrive in Bkk late afternoon you should be able to get on a bus to Chumphon that night -- connecting with the ferry etc. It involves a bit of backtracking, but it's only a couple of hours. As far as I know there are no direct buses from Kanchanaburi to Chumphon.
